Awesome, I had everything routed properly, but that was definitely the answer I was looking for. Thank you for taking the time to line that out.

I have the carbs off the bike right now, already did a full carb clean and they are ready to go back on, one thing I have been looking for is a new air cleaner for this bike. I know the one in there is at least 5 years old, maybe older. But all my normal sources for getting something as simple as an air filter don't carry that one. I did find it over place online but they wanted 26 bucks just to ship it, that was more then they wanted for the filter but still makes a20 buck filter 40 week almost 50 really. Any suggestions on this?

Yeah the emissions system on this bike is quite complicated  :o

Regarding the two coolant hoses coming from the thermostat (Pics A1 to B2 apply) 
  • The hose on the left (hose #1 in pic A1.jpg) goes to the black Y connector on the LEFT side of the REAR carb (pic A2.jpg)
  • The hose on the right(hose #2 in pic B2.jpg) goes to the black Y connector on the RIGHT side of the FRONT carb (pic B2.jpg)

Regarding the vacuum hose comming from the rear cylinder
  • Rear cylinder vaccum port -> branches into (see pic C1) -> (1) fuel petcock hose and (2) hose going towards cannister #1(which is mounted near the top of the rear cylinder). This hose mates with the tiny port on cannister #1 right on the top. (see pic C3...it attaches where the green arrow is pointing)

Regarding the other 2 hoses on cannister #1 (pic D1)
  • The fat one goes towards the Y connector -> branches into (pic D2)-> (1) the front cylinder vacuum port and (2) a long hose that goes down and attaches to the cannister next to the exhaust (The skinny port on the top of that cannister)
  • The other hose I believe attaches to the gas tank vent near the gas cap (not sure about this since there are too many things in the way)

So I finally have the carbs completely of the bike. What is the next step?.  The shop manual calls for:

-Vacuum Chamber Disassembly
then
-Air cut-off valve disassembly
then
-Float chamber disassembly

If my concern was old bad gas in the carbs can I go straight to Float Chamber?  or should I take apart the vacuum chamber and air cut-off valve first?

p.s.  Now since I'm here I want to order a jet kit, then do the bore exhaust mod and put on a better air filter.

Hey! I just finished cleaning my carbs last week (My idle jets were completely clogged).

Yes you need to remove the Vacccum, then Air, then ze float assembly. This way you can blast all the tiny holes with carb cleaner + pressurized air to make sure ALL the gunk is out.

Regarding the stripped screws, I stripped one screw holding the air cleaner box thingy in place. I made sure to put a dab of antiseize on all the bolts (not the ones inside the carbs lol) during reassembly so I dont go stripping screws the next time around.

You went with a larger sprocket? Every time I've ridden a Venox I always felt it needed taller gearing, that thing winds up fast on the freeway.

Yes I switched from 39T (stock) to 44T.  IMO, the stock gearing felt way too tall, especially when compared to other 250cc bikes like the ex250 and cbr250. The Venox makes peak hp at around 8.5K rpm and it took forever for the motor to wind up to that on stock gearing. This slow acceleration is really prominent in city traffic (going from 0 to 50 kph) and made it feel a bit sluggish. On the highway cruising at about 110 to 120 kph the rpms seemed fine to me with the new gearing (It might be that I'm used to revving the hell out of the little engine...haha ;) )

Venox 250 / Rear Sprocket Compatibility

Hey guys! I wanted to let you know that the rear sprocket is compatible with:-
  • Suzuki GS500
  • Suzuki SV650 (520 Conversion)

Just make sure that you get the 520 version of these sprockets. This opens up a wide variety of gearing options for experimentation ;) (from 38T to 49T).

I myself just installed a steel sprocket from Vortex Sprockets (Part# 528AS-44, 44 teeth) and it fits perfectly! It now pulls MUCH better in all gears :D Downside is you have to shift a little more often  :P

Top speed I got was 140km/h in 5th rear (Didn't want to go any faster lol) so it didn't really effect the top end that much  8)
